Okay - got a little more progress to share. I took the smaller of the two masks and cast plaster in it. I can now refine the edges and make a functional tool. Since plastic adds thickness I have to sculpt everything thinner than what you see in the final pieces. I also have to accommodate areas that may not suck down too tight. I will add suction assist holes around the 'eye' too. I'm feeling like I may have wanted to use the larger of the two sculpts. The found parts seem like they will fit all right and look just fine in the end but still - I'm concerned it doesn't have enough 'roundness' in the cheek area. Could be because the original head casting was from a different human than I used with slightly different shaped faces.

Hello everyone,
I would say you are on a great start. I think the pic posted is close, as you said the plastic will add a bit to it. only thing I see is that the nose looks a bit big, but it could be the pic itself.

I agreed with you Zeta and figured out the issue with the nose. The face was flattened that made the nose stick out more. I built up around the nose and cheek area. Now when it is vacuformed it should have a nice curve to it giving it the space needed for the greeblies.

Okay so I'm back on the project and I have a few vac-ed face forms. I'm drilling holes and aside from the necessary ones there are quite a few extra holes for ventilation for the actors. My question is for those who would actually buy one of these guys - are we going for stage accuracy or on screen accuracy? Several holes like the mouth and nose ones get somewhat covered up but the ones in the under chin area do not. Which should I include/exclude?

Perhaps just mark where the holes should go and let the buyer decide/drill them? I dunno. I'd want them all to be accurate and let in some very nice AIR!

I also plan to put the circuit board lower where the mouth is because that is what I believe I see when I watch the show not to mention the Buck Roger screen caps show it this way as well.
It's raining here for the next few days so I wont be able to paint one up yet. I will have some pictures when I have the first mock up complete.

So I want to share pics and I used facebook for storage. They changed the picture format so now I cant copy the image location. I signed up on photobucket but it is the same type of thing. I actually do have web storage however I do not want to crowd it with these images. Does anyone have a way around these things?
